HYDROGEN STEAM METHANE REFORMING FOR CHEMICAL PROCESS ENGINEERS My career as a chemical process engineer in plant design really started with a hydrogen steam methane reforming project. During those years, I participated in a Front End Engineering Design (FEED) for a plant in Callao/Peru, one commissioning and start-up in Ipojuca/Brazil and FEED, commissioning, start-up, and plant troubleshooting for a plant in Araucaria/Brazil. Hydrogen is applied in many industries, like Metallurgical and steel industry, Petrochemical and refining industry, Glass and float glass manufacturing, Chemical and pharmaceutical industry, Production of H2O2, Food industry, Electronics industry, Technical gases. PROCESS FLOW DIAGRAM The process flow diagram changes depending on the technology licensor. In any case, it is usual to have compressors, heat exchangers, reactor, vessel separator, furnace, pumps etc. The utilities include instrument air, nitrogen, demin water and power. Natural gas is compressed and pass-through some energy recovery in order to increase plant energy efficiency. Before entering the furnace, natural gas is mixed with superheated steam. Carbon-steam ration is controlled to prevent coking formation in the furnace. Hydrogen production happens in two steps, in the first one steam and methane produces syngas with the addition of energy to the reaction. In the second step, the syngas got to the shift reactor where the syngas reacts with steam and produces hydrogen with the release of energy. The hot stream containing hydrogen is cooled down and goes to the PSA system where the hydrogen is purified removing CO2 and other contaminants. This way, it is possible to have hydrogen purity above 99.999% in volume. To simulate hydrogen production in Aspen Hysys, or in any other process simulation software, you need to know the reaction involved in the process and how to set them. Furnace For this process, high temperature (700–1100 °C) steam (H2O) reacts with methane (CH4) in an endothermic reaction to yield syngas. CH4 + H2O → CO + 3 H2 Shift Reactor In a second stage, additional hydrogen is generated through the lower-temperature, exothermic, water gas shift reaction, performed at about 360 °C. Ruhrpumpen Mexico has supplied a total of 6 SM 8X15 (A) pumps with 6 stages each to a new desalination plant located in the central region of Chile. Over the past 12 years, Chile has experienced a significant decrease in precipitation, resulting in serious water-related consequences for the country. The plant's production capacity is set at 1000 liters of freshwater per second. This water will be transported through a 105-kilometer-long aqueduct from the coast to the Metropolitan region. Unlike most desalination plants in Chile, which are designed for a specific user or customer, the water produced by this plant will be used by both the industrial sector, including mining and energy, and for human consumption. More than 40,000 people currently facing critical conditions due to water scarcity will benefit from this project, especially in rural communities along the aqueduct's route. In these areas, access to water is severely limited, with only two hours available every two days. Participating in projects of this social magnitude is a source of great pride for our company. Did you know that one of the key methods we use to protect metal structures from corrosion is Cathodic Protection? This technique is crucial for safeguarding pipelines, ships, and offshore platforms. Cathodic protection works by making the metal structure the cathode of an electrochemical cell, thus preventing it from corroding. This is achieved through two main methods: Galvanic (Sacrificial Anode) Cathodic Protection: We attach a more reactive metal (like zinc or magnesium) to the structure. The sacrificial anode corrodes instead of the protected metal. Impressed Current Cathodic Protection (ICCP): An external power source supplies a direct current (DC) to the structure, using inert anodes. This method is ideal for larger structures needing more protection. A critical component in ICCP systems is the cathodic transformer, often called a rectifier. Here’s what it does: AC to DC Conversion: Converts high-voltage alternating current (AC) from the power grid into the low-voltage direct current (DC) needed for cathodic protection. Current Regulation: Ensures the right amount of DC current is delivered to the anodes, providing optimal protection. Monitoring and Control: Advanced rectifiers can monitor system performance, measure output voltage, current, and system potential, and make necessary adjustments to ensure effective protection. In essence, the cathodic transformer acts as the power source that keeps our critical infrastructure safe and sound. Adhering to specified dimensional tolerances helps in achieving optimal performance and longevity of the components. Here are some key guidelines to follow: ### 1. Flattening at the Bend Flattening at the bend shall not exceed 10% of the nominal tube outside diameter. This ensures that the structural integrity and flow characteristics of the tube are maintained. Excessive flattening can lead to significant performance degradation and potential failure in service. ### 2. Wall Thinning Wall thinning shall be in accordance with TEMA RCB-2.31. This standard provides detailed requirements to ensure that the tube walls remain sufficiently thick to withstand operational pressures and stresses. Adhering to this guideline prevents premature wear and potential rupture. ### 3. Bend Diameter The bend diameter tolerance shall be ± 1.5 mm (1/16 in.). An adequate asset management policy is fundamental to ensure a sustainable operation of process plants like petrochemical and crude oil refining assets. The video below shows partially the consequence of explosion series occurred in a petrochemical process plant in the USA in 2019, in this occurrence a great amount of butadiene, a high flammable hydrocarbon leaked from a processing unit. An investigation conducted by the Chemical Safety Board (CSB) indicate that the butadiene release was caused by the generation of a polymer known as "popcorn polymer" which accumulated in a pipe section which as a "dead leg", the polymer formation led to a excessive mechanical stress that deform and caused the rupture of the pipeline allowing the release of olefin vapors leading to plant fire and explosions. The integrity management of processing plants is a key factor to the crude oil refining industry and the "dead legs" management is fundamental part of the integrity plan, especially in stockpiling assets, this case study reinforces our attention to this matter in our processing plants and led to questions like We deeply known the existing "dead legs" in our processing plants? There is adequate management plans to deal with these threats?
